A galvanizing inspection should answer a release question, not merely produce coating-thickness readings. Before accepting fabricated steel, the buyer should confirm the governing specification, define the inspection lot, verify that measurements represent the correct product categories, classify appearance and bare areas, close repairs, and connect every result to the shipped items. The numerical limits are not universal: they depend on the applicable standard, material type, steel thickness and project requirements. This checklist shows how to build the decision route while leaving project-specific acceptance values to the controlled contract documents.

Start with the Product and Standard Boundary

Do not begin by copying a coating-thickness value from an old report. First identify what has been galvanized and which document controls acceptance.

ISO 1461:2022 covers the general properties and test methods for hot-dip galvanized coatings on fabricated iron and steel articles. Its published scope excludes several product routes, including continuously galvanized sheet, wire and mesh, tube or pipe galvanized in automatic plants, and products such as fasteners when a specific standard applies. It also does not cover after-treatment or additional coating. Therefore, the words “hot-dip galvanized” do not establish the correct inspection standard by themselves.

For an ASTM route, the current ASTM A123/A123M-24 specification applies to defined iron and steel products galvanized after fabrication, while other product families can fall under different ASTM specifications. The project may also add drawing, appearance, handling, documentation or third-party requirements.

Use a scope screen before the inspection plan is approved.

Where documents conflict, follow the contract-defined order of precedence and obtain clarification before testing. An inspection cannot repair an ambiguous specification.

Define the Inspection Lot Before Selecting Readings

A thickness table is meaningful only when its population is known. Freeze the inspection lot before selecting items or locations. The lot definition may consider galvanizing batch, product category, base-steel thickness range, item type, size and project identity, subject to the governing standard.

Keep unlike categories visible. A project shipment may contain heavy fabricated beams, thin brackets, plates and centrifuged hardware. Combining all readings into one average can conceal a failure in one category and may apply the wrong criterion to another.

Build the sampling record from the shipment backward:

  1. identify the delivery or production population;
  2. divide it into the categories required by the governing standard and project specification;
  3. assign an inspection-lot or batch identity;
  4. select specimens and measurement areas by the approved method;
  5. retain the link from each result to the item, category, galvanizing batch and shipment pack.

The inspector should be able to answer, “What population does this result represent?” If that question cannot be answered, the sample cannot support release. Repeated piece marks also need enough identity to distinguish the inspected physical items from uninspected ones.

The inspection plan should state what happens when a sample does not conform. Expansion, retest, segregation and disposition rules must come from the applicable standard and project procedure; they should not be improvised after a low reading appears.

Turn Coating-Thickness Readings into Traceable Evidence

Coating thickness is a key acceptance characteristic, but one isolated reading is not an inspection result. ISO 2178:2016 specifies a magnetic method for non-destructive thickness measurement of non-magnetizable coatings on magnetizable base metals. The governing galvanizing standard and approved procedure still control how readings are distributed and evaluated.

Before measurement, confirm that the instrument is suitable for the substrate and expected range, and record its identity and verification status according to the quality procedure. Inspect accessible representative surfaces and avoid letting convenient locations replace the approved sampling pattern. Geometry, edges, curvature and surface condition can affect measurement, so the operator should follow the instrument instructions and applicable method.

Record data at the level needed to reconstruct the decision.

Do not replace actual readings with “OK,” and do not report only the highest or overall average. Keep the raw values, their grouping and the acceptance calculation required by the governing document. If a result is questioned, the record should permit another qualified reviewer to follow the same route without relying on memory.

Separate Appearance from Acceptance-Critical Conditions

Batch hot-dip galvanized steel does not always look uniformly bright. The American Galvanizers Association explains that new coatings may appear bright, spangled, matte gray, mottled or mixed because steel chemistry and processing influence coating growth. Its appearance guidance also distinguishes these variations from loss of corrosion protection.

That does not mean every visible condition is acceptable. Inspect all accessible surfaces for continuity, finish and conditions governed by the specification. Classify what is observed before deciding what to do.

Photographs are useful for location and review, but they do not replace measurement or a stated acceptance basis. Conversely, a passing thickness result does not automatically close a functional problem such as blocked holes, unsafe projections or distorted interfaces.

Control Repairs as a Separate Acceptance Route

A repaired area is not automatically equivalent to an intact galvanized surface. The repair must be permitted, bounded, executed and reinspected under the applicable project route.

ASTM A780/A780M-20 describes three repair-material families for damaged or uncoated hot-dip galvanized areas: zinc-based solder, zinc-rich paint and sprayed zinc. Its public scope also states that the contracting parties should agree the repair extent and method. This practice should be used only when the project follows the relevant ASTM route; it does not silently replace ISO 1461 or a project-specific requirement.

For each proposed repair, record:

  • the item and exact location;
  • the condition and how it was detected;
  • the affected area or other required extent measurement;
  • the governing repair clause or approved procedure;
  • preparation and repair material;
  • environmental or application controls required by that method;
  • completed thickness or other specified verification;
  • inspector, date and final disposition.

Distinguish initial bare areas, shop damage, transport damage and site damage because timing affects responsibility and containment. Do not erase the original nonconformance after repair. Preserve the before condition, authorization, execution and reinspection as one audit trail.

If the allowed area, method or authority is unclear, hold the item. A cosmetic touch-up selected by color is not a technical disposition.

Make Release a Four-State Decision

Complete the inspection while items remain identifiable and accessible. Close the decision before packing hides surfaces or mixes released and held material.

Use four explicit statuses rather than a vague “checked” mark:

  • Accepted: the defined lot satisfies the controlled criteria and required records are complete.
  • Accepted after recorded repair: the repair was permitted, authorized, completed and reinspected, with the history retained.
  • Held: evidence, acceptance basis or disposition remains unresolved; the item cannot enter released packing.
  • Rejected, reprocessed or segregated: the designated authority has assigned a controlled non-release route.

The final galvanizing inspection report should include the governing documents and revisions, population and sampling basis, item/category mapping, actual measurement data, visual and functional findings, repair and NCR references, inspector and reviewer identities, date, and release status. Link the report to the packing list or shipment register so warehouse staff can separate accepted and held items.

A sound release does not depend on a perfect-looking photograph or a thick stack of certificates. It depends on using the right product standard, testing a defined population, retaining actual evidence and closing every exception through authorized responsibility.
